Dan P. asked:

New product development and innovation is much more difficult and time consuming than most other business activities. Automotive rapid prototyping greatly enhances learning speed and reduces the risk of new automotive parts development.
Historically, the automotive industry has been using rapid prototyping as an important tool in the automotive parts design process. The extremely fast-paced automotive design cycles require an extremely fast prototyping system which can produce car parts fast and inexpensively.
The main objective of automotive prototyping is to learn quickly: how a new automotive product behaves in its natural working environment, before transferring the prototype to the production line. Many times, mistakes are learned only after a new automotive part is launched. This is the main explanation for poor automotive parts design, from product mismatch, poor engineering and function or finish, and overpriced production. In order to accelerate the learning curve, before these costly automotive prototyping mistakes are made, one must accelerate and facilitate feedback loops from tests in the lab and market trials.
Automotive Manufacturing Technologies
Working with an assortment of rapid prototyping equipment, automotive prototyping engineers utilize the most advanced 3D printers, in their quest for perfect form, function and utility. Working in advanced manufacturing centers, the automotive engineers use the technology to verify what they are doing, and, equally important, to save tremendous amounts of time, and money.
Automotive Rapid Prototyping Compresses Development Time
The advantages of using 3D rapid prototyping model creation versus viewing a cad/cam model on a computer screen are palpable. Automotive parts engineers get together discuss the pros and cons of a rapidly produced automotive parts model and discuss the pros and cons of the design, as they pass it around, twisting and viewing the prototype, and decide if that is what they had in mind. This way, problems get solved up front, before going to the assembly line! Once determined that the automotive prototype design is a go, the model can then be sent to a die maker.
Automotive Prototyping and the Die Maker Process
The die maker cannot use model to make the die, but because they have it in their hand and can look at it and feel it, they can determine where the parting lines will be and exactly how much steel they will need to produce it. The timing of the die process is greatly compressed.
Examples of Automotive Rapid Prototype Parts
· Car Engine parts
· Engine castings and parts
· Auto Body Components
· Auto Mechanical parts
· Car Dashboards
· Car Handles and Knobs
· Car Trim parts

Fail first Paradox in Automotive Rapid Prototyping
The automotive rapid prototyping paradox is to fail earlier rather than later. By failing earlier, the design engineers surprisingly succeed in accelerating the project; this greatly reduces development cost risk. By considering all automotive prototype failures as learning experiments, the engineer has much less stress, knowing that they are practicing the old adage, that success comes from ninety-nine percent failure and introspection.

Making errors in manufacturing process can be a disaster to a factory. Substantial re-work will increase the cost and that can kill your factory, especially for small factory. To avoid making fatal errors, manufacturers should construct a conceptual design. The most effective way to construct a conceptual design is rapid prototyping (RP). This method allows you to build a prototype with minimal cost in a short time period. Unluckily, there is only 10% small companies have adopted rapid prototyping (RP). The following presents advantages of adoption of RP in depth.
What is RP?
RP makes virtual designs from CAD software, processes them by transforming them into cross sections, still virtual, and then forms or manufactures each cross section in physical space, one after the next until the model is finished. The appearance of prototypes is almost identical to the actual product.
Stereolithography is one of the more commonly used RP technologies. It is considered to provide high accuracy and good surface finish. It involves building plastic parts a layer at a time by tracing a laser beam on the surface of a vat of liquid photo-polymer. The photopolymer is solidified by the laser light. Once one layer is completely traced, it is lowered a small distance into the liquid and a subsequent layer is traced, adhering to the previous layer.
Benefits of RP

Time Reduction
In most cases, firms using RP technologies have gained time reductions in the production of prototype tooling and parts.
The figures for time reductions on prototyping vary greatly, ranging from 60 to 90%. On the whole this range is likely to be realistic given that the estimation of time savings, when compared to the conventional methods of prototyping, is a fairly straightforward matter.

Cost ReductionRP allows firms to identify mistakes before commitments are made to expensive tooling, machines, and large scale manufacturing process. It is widely known that correcting errors at initial stage is much cost effective than correcting errors at later stages.

InnovationFor the reasons of short production cycle and relatively low cost, some firms are using RP in more innovative ways. Some examples include:

Development of new analysis and testing procedures
Manufacturing conceptual design of production tooling
Improving communications across product divisions
Supporting customised manufacturing
Conclusion:RP provides designers, model makers, manufacturers and others with highly accurate prototype parts. Rapid prototype turnaround time is a proven way to reduce time to market. It can even reduce direct development costs.
The only drawback is the initial high capital investment for RP machines. One of the ways to eliminate this disadvantage is to employ a RP manufacturing service provider.

Dan P. asked:

The growing use of textured parts and components in today’s industry has increased dependence on high quality models. Textural requirements intensify the challenge of designing more detailed 3D models and push the limit for the use of effective RP solutions. But, such models can be produced easily using PolyJet™ Technology due to the ultra-thin layer thickness and high printing resolution.” “3D texture has primarily been used for visualization, appearance and rendering purposes,” says Mr. Antonius Köster, Director of Modellbau and Innovative Cad Cam Solutions. “Yet, 3D printing of Objet’s parts provides the exact next step required to have these actual models in hand, printed in high-quality with remarkably fine details. In today’s competitive market, manufacturers in almost every industry are under pressure to meet increasingly complex demands for high quality and unforgiving deadlines – all with maximal cost effectiveness. The way to meet these challenges is through the use of advanced, high-end equipment. As manufacturers see the opportunities that advanced equipment can open for them, many are changing the way they produce textured design models. By using new-age manufacturing methods to produce unusual textured exteriors, they are able to create highly innovative products. Manufacturers are caught between opposing business pressures. On the one hand, they and their customers are seeking to develop detailed and distinctively textured products and get to market faster. On the other hand, they find it challenging to achieve these targets while still using traditional rapid prototyping solutions. With most rapid prototyping technologies, highly detailed textured models are either impossible or too time-consuming to make. However, PolyJet Technology makes it both possible and practical. With the smooth surfaces and high printing resolution of PolyJet models, the technology provides the perfect solution. Direct Texturing (DT) is the manufacturing process that produces forms, prototypes and series-production parts with defined texturing or “scarred” surfaces (e.g. car dashboards and other leather-look parts). Molds used for embossing can be manufactured with a textured surface using DT, thereby reducing the number of production steps and eliminating the need for cylinders and silicone molds. The mold, or the object itself, is designed on a CAD system. The data for the textural and decorative elements (e.g. pictograms, logos, etc.) is stored in graphic format files. The DT, CAD, and decorative features’ data are combined and then processed together. Textural properties such as depth and shape can be changed. Controls and results are displayed on the screen. At the end of the process, a 3-D file is generated, and the object, with the specified textures included, can be manufactured. A full solution for textured applications must also overcome the difficulties of creating textures on materials that cannot be textured by using etching processes. The concept of printing textured models while using RP technology comes with a unique set of strengths and advantages that cater to this niche application. Over time, the advantages of this system will become increasingly obvious due to the potential timesavings that it offers in the development phase. 3-D printing of textured applications provides the opportunity to reduce the number of steps to produce a finished product, thus improving turnaround time. An additional advantage of this technology is the digital description of the texture, which makes it reproducible and opens the door for its use with a wide variety of materials. After evaluating the design of the texture by using high resolution rapid prototyping systems, the data can be used for milling, spar erosion or laser engraving. Using 3-D texture data technologies enables designers to design a texture before manufacturing and review the surface using high resolution PolyJet Technology, and then proceed with printing exactly the same texture in molds. 3-D texture applications are used to decorate parts, exhibit a unique appearance or demonstrate a higher value. In addition, while designing light weight structures, 3-D textures can strengthen thin materials and can be used for improving aero- and fluid dynamics.

“Global Sources Group has the ability of designing the rapid prototype within 10 days. Not only that, the patent of the new product acquired can be obtained within 4 weeks. Here, time is equated with money. Hence, the new product would be air freighted to the topmost overseas factory to have the quality and fast productivity maintained. This would thus take the client to the subsequent level.

Global Sources Group assists companies in rapid prototyping, right from design to manufacture. It specializes in manufacturing and ‘Art to Part Design’. This company has been into rapid prototyping for the last 20 years.

Delcam: Another company dealing with rapid prototyping overseas is Delcam. This company was established in 1968, when 3D modelling was not even talked of. 2D drawing was prevalent. Then in late 1980s, rapid prototyping was born due to the efforts of Ford. The process can be described as follows: Rapid Prototyping can be made effective if a good quality STL FILE is used. It is independent of composition. STL file, having property of water tightness can be exported by Power SHAPE.”

The Additive Fabrication Process is a new webpage that was just added to the new Prototyping Website that has just been released. This new Additive Fabrication webpage has all of the information you need to know of Metal Fabrication and Additive Fabrication and the main information you need to know on Electron Beam Melting. You can visit this Additive Fabrication Prototyping Process webpage at: http://www.prototypezone.com/additive-fabrication/

Here is an excerpt from the new Additive Fabrication and Designing webpage:

“Techniques: Additive fabrication is carried out using a number of techniques. Let some of them be studied in detail.

‘Electron Beam Melting’: EBM (Electronic Beam Melting) can be described as the ‘rapid prototyping’ for metals. It is better known as ‘rapid manufacturing’ method. The parts are manufactured by having the metal powder melted layer by layer through a beam of electron in high vacuum. The parts produced acquire strength, solidity, and are void-free as well. The electrons have a very high speed; around 5 to 8 times the light speed. The bombardment of these electrons takes place on the work material’s surface. This generates heat which is enough for melting the part’s surface and causing it to vaporize locally. Vacuum is required for the operation of EBM. This means that the size of work piece is directly proportional to vacuum used. This technique works on composites, ceramics, non-metals, and as stated above, metals.

Fused Deposition Modeling: Fused Deposition Modeling (FDM) can be described as a kind of rapid manufacturing (RP) or rapid prototyping technology which is generally used in engineering design. S.Scott Crump had founded this technology in 1980s. It caught the commercial market in 1990.”
